This page is about the patch, not the hat. You already have the caps, or you are buying them somewhere else, and you need a badge made to fit them. If you want the caps supplied and decorated as finished headwear, that is a different order and we handle it separately, because the two get planned in completely different ways.
A cap front is the most constrained placement we work with. The usable area is the flat space between the seams, which is smaller than the panel looks, and it is different on a five-panel, a six-panel, a trucker and a dad cap. There is no universal cap dimension and we will not publish one. Measure the actual cap you plan to use and send that number, because a patch sized from a photograph or another brand's hat is the most common reason a hat patch arrives wrong.
Curvature matters as much as width. A cap front curves in two directions, and a rigid patch fights that curve while a flexible one follows it. That is why leather, woven, embroidered and molded versions of the same design behave differently on the same hat, and why the material conversation here is about how the patch sits rather than only about how it looks.

Leather Patches for Cap Badges
The most requested cap badge we make. A mark on hide or leatherette, which reads as considered rather than loud and lets the material carry the design. Debossing presses the mark in for a clean, tonal impression and suits bold logos and short wordmarks; laser engraving darkens the lines and holds finer detail. Genuine leather varies in grain and tone between pieces, which is part of the appeal and a problem if you need a matched run, so leatherette is the usual choice for merchandise sold side by side. Leather does not take heat, so these are sewn around the edge: the badge needs a sewing margin, and narrow points on a shaped outline are reviewed against the curve of the crown. A structured front holds a rigid badge best, while a soft unstructured cap can be pulled out of shape by one.

3D Embroidery Patches for Raised Cap Lettering
Foam under the stitching lifts bold lettering off the surface, which is the look most people associate with a structured cap. It needs weight in the letterforms, around 10 mm of height as a working minimum, so heavy sans-serif type, short wordmarks and one-to-three-letter monograms work while thin, condensed or script type does not. Finer detail can be stitched flat beside the raised elements, such as a raised logo over a flat tagline, and the flat parts are checked against ordinary embroidery limits. Structured fronts hold raised embroidery best. This is a separate patch attached to the cap rather than embroidery worked into the hat itself.

Woven Patches for Detailed Cap Designs
The version to choose when the design has small type, a date, a motto or fine linework in it. A weave holds the smallest lettering of any cap construction and sits flatter than a puff or leather badge, which helps on a softer cap where a rigid badge would pull the panel out of shape. The surface is smooth rather than textured, so it reads as precise rather than traditional.

Embroidered Patches for Stitched Cap Badges
Thread texture without the foam: the familiar stitched badge, sewn or pressed to the front panel. It holds a little less fine detail than a weave but more than a puff, so it suits a crest or logo with moderate detail. Teams often pair it with a raised version of the same mark, and proofing the two together keeps colors consistent across caps and other garments.

PVC Patches for Molded Cap Badges
A molded PVC badge takes a die-cut silhouette, sheds water rather than absorbing it and wipes clean, which suits marine, fishing and outdoor caps that get soaked and dried in the sun. It flexes with the panel well, and raised and recessed levels give it depth that reads from a distance. What it will not do is hold fine type or thin raised lines, so a molded version of a detailed mark usually means a simplified design, shown on the proof. The badge is sewn around its edge, so the outline needs a margin wide enough to stitch through; taller trucker and rope fronts take a larger badge, and a cap with a front loop panel takes a hook-backed one sized to that panel.

The working height
Around two and a half inches of height is a common working figure for a cap front badge, and it is a starting point rather than a specification. The real constraint is the flat area between the seams on the cap you are actually using. Five-panel, six-panel, trucker and unstructured caps all give you different room, and the front panel is rarely as large as it looks.
Measure the flat area, not the panel edge to edge, and measure it on the specific cap in your run. Then take the curve into account: on a curved front, the usable width across the middle is less than the width at the base, and a patch sized to the widest point will lift at the corners. Send both the height and the width you measured and we will size the artwork to them.
For a debossed or engraved badge where the material is the look, choose custom leather patches. For raised lettering with real presence on a structured front, choose 3D puff patches. When the design carries small type or fine linework, choose woven patches for fine detail.

A cap front is small, curved and seamed, and those three facts account for nearly every hat patch that arrives looking wrong. All three of them are settled at layout, before anything is made.
The flat area, measured
The usable space is between the seams, not the whole panel, and it varies between cap styles. We size to the measurement you take from the cap you are actually using rather than to a standard we have invented.
The curve
A cap front curves in two directions. A rigid badge fights it and lifts at the corners; a flexible one follows it. That is a material decision as much as a size one, and we make it with your cap in mind.
Patch or finished hat
If you already own the caps, you want the patch. If you want us to supply and decorate the headwear, that is a separate order with different lead time and different approvals. Deciding this first saves the most time.

vs. A finished, decorated cap
This page sells the patch on its own, for caps you already have or are sourcing elsewhere. Ordering finished headwear means we supply the blanks and decorate them, which is a different lead time, a different approval and a different quote. Buyers who own their caps want the patch. Buyers who want a ready-to-sell hat want the other route.

vs. Leather instead of embroidery
A debossed leather badge sits flat, reads quietly and lets the material do the work, and it is the most requested cap finish we make. Embroidery gives color and texture that leather cannot without printing, and it handles multi-color artwork directly. Leather also cannot take heat, so it is sewn, which is worth knowing before you plan application.

vs. Puff instead of flat
Puff lifts bold letters off the surface and is the classic structured-cap look, but it needs weight in the letterforms and roughly 10 mm of letter height. Flat woven or embroidered work holds far more detail and sits closer to the panel, which suits softer caps. Many designs use both, with the wordmark raised and the detail stitched flat beside it.
