Squadron patches carry more small detail than almost any other order we take. A roundel with rim text, a tail number, a motto on a banner and a piece of heritage artwork in the middle is four separate legibility problems inside four inches. That is the work this page is about, and it is why the finished size comes up before the material does.
Most squadrons order the same emblem more than once. A full-color version for the flight suit or the heritage jacket, a subdued version for the uniform, and often a commemorative run for a deployment or a reunion. Those are different patches made from one piece of artwork, and planning them together at the start costs nothing while redrawing later costs time. Tell us every version you expect to need.
The artwork side splits two ways. Some squadrons have a clean emblem file and want it reproduced faithfully. Others have a scan of something painted forty years ago and want it redrawn without losing what makes it theirs. Both are normal here, and vector conversion is included with a patch order. What stays with you is authorization: you confirm the design is one your unit is entitled to have made, and we make no claim about official approval on your behalf.

Embroidered Patches for Squadron Emblems
The full-color emblem, usually a roundel, usually with rim text and often with a tail flash or aircraft silhouette inside it. The rim text is what decides the construction, because curved small type is the least forgiving element on the whole design. We check the tightest part of that curve at your finished size and tell you plainly whether it holds or whether the patch needs to be larger. Proof the formal roundel first, because every other piece in the set takes its colors, edge finish and lettering from it.

OCP Patches for Subdued Uniform Emblems
The same emblem in low-contrast colors for uniform wear, usually with hook backing so it can be swapped. Subdued versions lose contrast by definition, which means detail that reads in full color can disappear. We adjust the artwork for the reduced palette rather than recoloring it and hoping. Your unit's own criteria govern what is permitted, and we work to the specification you send us.

Morale Patches for Heritage and Friday Designs
Less formal pieces with more room to be interesting: aircraft artwork, jokes that only make sense inside the unit, anniversary designs. These usually have more colors and more illustration than the formal emblem, which sometimes points at a printed or molded construction rather than embroidery. Send the artwork and we will say which build holds it. A Friday patch does not have to share the roundel's construction; we recommend one per design.

Veteran Patches for Reunions
A one-off run tied to a deployment, an anniversary or a reunion, often reproducing an emblem from an era when the original artwork no longer exists. Quantities vary from a handful to several hundred and there is no minimum, so a small association order is as welcome as a large one. Bring whatever reference you have, including a photograph of an old patch.

Military Patches for Flights and Detachments
Smaller emblems for a flight or detachment that sit alongside the squadron roundel. They should look related without copying it: shared colors, a matching edge finish and a consistent approach to lettering. Ordering them with the roundel lets us set those references once and apply them across every piece in the set, so a flight patch added next year still belongs beside the emblem.

The usual roundel
Four inches is the size most squadron roundels land on, and it is a useful starting point rather than a rule. What actually sets the size is the smallest element in the design, which on a squadron patch is almost always the rim text. Measure the space the patch has to sit in first, then check whether the type survives at that width.
Curved text gets narrower as the curve tightens, so the readable minimum is not constant around a roundel. If the type does not hold at the size you want, the honest answers are a larger patch, fewer words in the rim, or a construction that holds finer detail. Shrinking the type is not one of them, and we will say so at proof stage rather than after the run.
For a bold emblem with thread texture and a traditional finish, choose custom embroidered patches. When the rim text or a motto is the element at risk, choose woven patches for fine detail. For a molded version that lives on gear rather than a garment, choose molded PVC patches.

Where a squadron patch is won or lost
Three decisions do most of the work on a squadron order, and all three of them happen before production starts. Get these right on the proof and the run itself takes care of itself.
The rim text
Curved type is the first thing to fail and the last thing anyone checks. We set the letter height against the tightest part of the curve at your finished size, then tell you what holds. If it does not, we say so before you approve rather than after the patches arrive.
The redraw
Old emblems arrive as scans, photographs or worn patches. We redraw them by hand so the shapes reproduce cleanly at your size, keeping the character of the original rather than smoothing it into something generic. You approve that redraw on the proof.
The matched pair
A full-color emblem and a subdued version are two patches from one design, and the subdued one needs its own adjustment because it loses contrast. Planning both at the start means the pair actually matches instead of being approximated months apart.

How It Compares
vs. Woven instead of embroidered
Embroidery gives the thread texture people expect on a squadron patch, and it is the traditional answer. Woven holds smaller type, which matters when the rim carries a long unit designation or a motto. Where the emblem is bold but the rim text is dense, woven is worth considering even though it changes the feel. The smallest element decides.

vs. A molded version for gear
A molded patch sheds water, wipes clean and takes a die-cut outline, which suits pieces that live on bags, carriers and outerwear rather than on a flight suit. It cannot hold the fine rim text an embroidered or woven emblem carries, so it usually means a simplified version of the design rather than the same one. That is a decision to make deliberately.
